It’s ok if you solder the wire to both sides of the board afterwards.

In this case, that depends on how much larger you drill. PPtk didn’t have a lot of space to work with.
An alternative would be to scrape off some resist and surface mount the Out wire on the back. You can see the big area in the center that can be lightly scraped down to copper.
Ground can be connected to the outer rim of the driver on the back.
Vcc can use a small wire and go in the Vcc hole.

I agree. It would be important in any case not to drill so large that you sever the trace. Sometimes, like when driving different emitters from each side of the board, you might want to ream out the output traces but that should be by design rather than by accident.

I reduced the wire dia. of the 16 ga wire, tinned it and then put it thru the vias holes from the 7135’s side and then soldered it on the back(non 7135) side.
after I did that I wondered if it has to be soldered to the 7135 side also or will the back side only suffice??/

As long as it went through the hole, try to get solder on both sides. It will be a stronger bond.
If you cannot get both sides, solder Gnd on the 7135 side, and Out on the other side. You will get slightly better connections that way.
If you have to only solder on the back side, no worries, it should still be OK. Leave the heat on there for a few seconds to let some solder wick along the wire to the other side.

so now if I want to try to slave this board (pilotptk’s new board) onto a KD V2 master board will the below work ?
this is a stand alone light and is NOT in a housing and uses a simple toggle switch.

-board VDD to a 7135 VDD pin on master
-board OUT to led neg
-board GND to batt neg

-master outer ring grounded/wired to batt neg
-master pos (wire soldered onto spring pad) to batt pos

-the question is does the board OUT also have to go to a 7135 OUT pin on the master??

If you want the chips on the master to drive current to the emitter, wire the LED neg to the out pin on the master as well. The rest of your description looks right.

He had it right originally. "LED Neg" is "OUT" On my board.

He's just connecting it directly to the Cathode of the LED instead of back to the master board. Either hook-up works fine.

so based on the diagram and my comments, I ignore the led pos and led neg output pads on the KD V2 master and wire as above?

You do not need the LED POS from the master, but you will need the LED neg from the master, IF you want those chips to drive the LED too. That would put 24 chips in the circuit for you (16+8).

16 + 8? My Slave board is 28 Chips by itself - unless its not fully populated?

I got the 16 chip board hooked up to the sst90 aspheric and the a123 - 32157 batt and wow, lots of light! Thanks pilotptk and relic 38!!!
so next newbie question:
power saving - I was going to wire in a KD V2 driver(Thanks again for the info and diagrams) and still may but I am concerned that it may cut out too early when batt voltage drops as the lifep04 battery is 3.4v and the sst90 red runs about 2.0 to 2.2fv.

So - is it possible to just hook up a pwm control to the board? no reverse polarity,low voltage,thermal management,etc.

thoughts /ideas please!

also, still trying to find someone who makes/mounts sst90 onto copper?

You could change the battery cutoff by changing the resistor dividor ratio. I’m mobile and can’t help with a resistor value, but someone will chime in. Just post what you want the cutoff voltage to be.
There are SST90 aluminum sinkPADs, I have samples. You can get some by filling out their survey.
MRsDNF did a DIY one too, and I think someone else did one. Both are posted on here somewhere.
