Saw the title and immediately wondered if you were modifying the Wurkkos HD12 headband, was not disappointed!
I’m probably going to stick foam or something on mine to prevent the Wurkkos headaches.
I did recently see that “adhesive” and stencil combinations exist on AliExpress to do the non-slip zigzag on fabric, less important for “bare” head wear but I’d like at least one grippy band to use with hard hats - I’ve the petzl “P” shaped clips which work okay, but extra grip would be appreciated.

:-) I’m especially curious how this extra ‘cushion’ that I made by filling the bracket void (which will be under the strap and will be still softy even when it cures) will work. Need to wait a day or two as it cures with moisture, probably a few mm a day.
p.s. I’ve heard about Kafuter before, but @QReciprocity42 recent adventures with domes reminded me about it. Kafuter has the whole variety of glues. This particular one is a pretty flowing and self-leveling silicone which adheres relatively well and cures to a v. soft rubber - feels like Haribo Goldbears.
This is a bit different from silane-based UHU Max Repair, which I’ve been happily using for years and almost used for the strap. UHU is more adhesive (sticks to fabric pretty permanently) and cures to hard rubber, but it almost doesn’t flow.

Use wider bands, I use 34-40mm bands, and they hold better, recently I experimented with dual band, that grabs the head in 2 spots on the back of your head making it stay even better while you jump, or run. I tried it at my airsoft games, it hold better than regular 1in wide band. I did 3d print my own holders, but even stock can take single 34-40mm band, they are sold on temu, etsy, EB… called ellastic bands
